The High Pressure Die Casting Process and Materials
The High Pressure Die Casting Process
Here’s how HDPC works step-by-step:
- Tooling: Incoming raw materials are inspected, the part design is optimized, and the molds are made in hardened steel and then trialed.
- Mold preparation: The custom dies are cleaned and coated with a release agent to facilitate part removal.
- Metal injection: Molten material is injected into the mold cavity at extremely high pressure, making the metal fill the mold.
- Removal: Once the metal cools down, it solidifies into the part shape. Then, it is carefully removed from the mold so the process can begin again.
- Trimming and finishing: Excess material, known as flash, is trimmed from the part. Depending on the project, additional processes are applied, such as machining or surface treatments.
- Inspection: The cast parts are inspected to verify their dimensions and surface quality, among other factors.
Depending on the material being cast, different techniques and procedures are required.
High Pressure Die Casting Materials
Here’s a sample of the alloys you can choose for your project.
Aluminum
Aluminum alloys are widely used to make durable parts like engine blocks, housings and structural brackets for automotive, aerospace and electronics industries.
Magnesium
Magnesium offers the best strength-to-weight ratio and good corrosion resistance. Magnesium die cast parts are commonly found in automotive, consumer goods, and aerospace industries, as these applications greatly benefit from weight reduction.
Zinc
Zinc combines good strength and wear resistance. It is also the most affordable option and accepts plating well. Die cast zinc is suitable for making gears, connectors, and hardware for industrial and consumer products.

Common Questions
Procision Pressure Die Casting Service FAQ
What is the difference between high pressure and low pressure die casting?
High pressure die casting is faster and can produce thin walls and complex geometries. It is highly suited for high-volume productions. The surface finish is excellent, but porosity can occur.
Low pressure die casting, on the other hand, offers a slower but more controlled metal flow into the mold cavity. The process is often used to make simpler parts but creates only average-quality surface finishes.
Should I use CNC or HPDC to make metal parts?
HPDC is helpful when making a high volume of parts with complex shapes. CNC machining is best for low and mid volumes, prototypes, or when working with materials that can’t be cast effectively. Your manufacturing partner can help you choose the most suitable method for your project.
Can you die cast steel?
No, steel is not suitable for high pressure die casting. Its high melting point means most equipment and tooling materials can’t withstand it. Sand casting is often used as an alternative, but it is slower and less precise overall.
How to handle porosity during high pressure die casting?
Porosity results from trapped gases or shrinkage during metal solidification. Proper venting, controlling injection speed and pressure, and correctly cooling the molds and parts can minimize the problem.
